Many medical R&D engineers confuse insert molding and overmolding. Both technologies combine multiple materials into one integrated part and eliminate manual assembly. However, they follow different manufacturing logic and fit different medical design requirements. Wrong selection may cause low yield, leakage risk and extended validation cycle for disposable medical consumables.
Insert molding loads prefabricated inserts into the mold cavity before injection, then inject molten plastic in one single shot. The inserts can be metal pins, medical filter cloth, pre-extruded tubing or ceramic components. Bonding relies on mechanical interlock through holes, undercuts or texture instead of chemical adhesion.
Typical single-use medical case: NPWT negative pressure wound therapy dressing. We load medical filter cloth into mold first, then inject POM to form integrated flow channels and suction ports.

Overmolding is a two-step molding process. Step 1: Inject rigid plastic substrate. Step 2: Transfer the molded substrate to the second cavity, inject secondary material (usually TPE / TPU soft elastomer) over the surface.
The substrate must be an already molded plastic part. The bonding depends on chemical compatibility + mechanical lock. If materials mismatch, delamination will happen.
Typical medical applications: soft grip for syringes, integrated sealing gaskets for disposable instruments.
Advantages Stable bonding between hard and soft plastic, good sealing & ergonomic touch, high consistency for mass production.
Key Risks Strict material compatibility requirement; 2-shot rotary mold is more expensive and longer lead time.
